These days, high-strength materials such as titanium aluminide or sintered, nickel-based alloys are used for the manufacturing of turbine components to reduce fuel consumption. These advanced materials are particularly difficult to machine, create accelerated tool wear and ultimately require longer machining times. In addition, highlyadvanced production methods with high speeds and high pressures are used. Close cooperation with the lubricant manu-facturers, universities and the aerospace industry are necessary to allow these difficult-to-machine materials to be manufactured economically. Machining of Aerospace Materials with Minimum Quantity Lubrication.

Minimum Quantity Lubrication for the machining of Aerospace materials. In chip-forming machining, Minimum Quantity Lubrication is gaining increasing popularity for the processes on very difficult-to-machine nickel-based alloys and aluminium. The drastic reduction in cutting fluid usage, results in significant cost savings for users in areas such as tool life, fluid maintenance and waste disposal. For example, when wing and fuselage components are assembled, hundreds of holes are drilled in materials such as aluminium AL 6061, AL 2024, AL 7075. For such applications, ECOCUT MIKRO PLUS 20 and ECOCUT MIKRO PLUS 82 can be used. These products offer the following characteristics:      

Grinding of Titanium and Nickel-Based Alloys and Tool Steel.

Special Lubricants for the Grinding of Aerospace materials. Grinding is often used for the precision machining of turbine blades, sealing rings and turbine discs. Because of the hardness of the materials, CBN grinding wheels are used and these require the use of suitable cutting fluids. As opposed to conventional grinding wheel materials such as silicon carbide or corundum, CBN is approximately twice as hard. Only exact knowledge of the mode of action in the tribological contact zone enables the best cutting fluid selection regarding additive content and base fluid composition. As a result, either a water-miscible cutting fluid can be selected or a straight grinding oil.

Special Lubricants for the Broaching and Deep Hole Drilling of Aerospace Materials. The deep hole drilling of aerospace materials creates high demand from the performance of the cutting fluid. Key performance characteristics include good flushing properties to remove chips and good lubricity to protect from wear. In addition, the correct selection of EP additives is important to achieve the necessary surface finish and required tool life. The correct balance is particularly important for the very difficult to machine materials such as Inconel, Hastelloy and high-alloy steels. Turning, Drilling and Milling of Turbine Materials, Aluminium and Composites. Apart from turning and drilling, turbine blades are manufactured with high-speed grinding operations. The demands made on the cutting fluids are enormous. As well as machining performance, such fluids have to have good high-pressure characteristics. High spindle speeds and high pressures are the machining parameters necessary to manufacture components economically and with the required surface tolerances. High volume jets at up to 100 bar are used. Even higher pressures to over 200 bar are not inconceivable. Together with universities and other industrial participants, FUCHS is a project partner for this new technology in, among others, research and development programs such as LUFO. FUCHS has a suitable cutting fluid for every machining operation in its product line-up. MTU Aero Engines in Munich counts on FUCHS ECOCOOL TN 2525 HP for manufacturing operations on A380 turbines. In comprehensive tests, ECOCOOL TN 2525 HP was selected as the test and approval procedure winner for the machining of Inconel, Hastelloy and other high temperature materials. Compared to competitor’s products, this product generated the best surface finishes and tool life.
