MANGEMENT / ADMINISTRATION:

Has supervisory and management experience on engineers and contractors through motivation, guidance, direction and arrangement of training. Prepared and executed inspection and test plans for turnarounds and day to day inspection jobs, design calculation review and drawings verification for any new replacement of vessel, WPS/PQR review for any pressure welding, and material verification for any new projects ammonia/utility plants. Testing of new welder before any production welds performance (WPQ) as per ASME Sec-IX and conduct the tests required at KAFCO’s own metallurgical laboratory under my supervision or by doing RT through contractor. Responsible for Risk-Based Inspection (RBI) assessment and preparation of inspection test plans (ITP) for Ammonia and Utility Plant and implemented thereof using RMS7.0 software of Quest Reliability. Proposed budgetary provision for tools, equipment and consumable spare parts and raised Purchase Requisition using ERP SAP software conforming to the Purchase rule of the company. Monitor the procurement work flow status and Store requisition after arriving equipment. Preparation of Inspection Reports and making them available by placing them in shared drive or linking them to CMMS (Computerised Maintenance Management System) using Maximo/SAP software and maintaining, scheduling and allocating resource for the day to day generated work request. Carried out tender and contract issuance, evaluation, negotiation, awarding and monitoring the execution of pressure vessels, heat exchangers or tanks fabrications and plant turnaround inspection work for past three major turnarounds (2004, 2006 & 2008) and the upcoming Turnaround March, 2012. Involved in turnarounds planning and execution. Ensure that all maintenance support services are provided in accordance with well-known Codes and Standards (ASME, API etc.) ⇒ Support warehouse by carrying out periodic audit for metallic materials from inspection viewpoints

TECHNICAL / ENGINEERING:

Major Technical Projects: During my tenure at Karnaphuli Fertilizer Company Ltd. (KAFCO), followings are some of the important projects where I was directly involved



Hydraulics problem elimination project of Urea plant by modification of Urea Reactor’s Gas line tie-in location from Pool condenser which already removed the hydraulics problem and increased the plant capacity. ⇒ Responsible of the total inspection task planning and implementation of Ammonia Converter Basket Replacement (from S200 to S300) job. Pressure Shell, Bottom Forging, Outlet line, new basket installation and old basket defect identification and metallurgical analysis was done. ⇒ Modification of existing Cathodic Protection System and eliminate the shortcomings of the total system.

Cooling Tower Revamp project along with SPIG, Italy by design modification of Fill-packing, Drift eliminator, Nozzle, protection guard etc which enhanced the drift loss and improve the efficiency of cooling tower. Additional Sulphuric Acid Tank, Urea solution storage tank and Filter water tank (3500 m3) installation ⇒ Directly involved in the implementation phase for the RBI on Ammonia and Utility plant using the RMS-7.0 software of Quest Reliability. Major Technical Studies: followings are some of my key technical achievement: ⇒ Fitness for Service and life assessment of Reformer Catalyst Tube (HPNb,Ti) by Creep Analysis, Mechanical and Chemical Test coordinately with Chiyoda Advance Solution, Japan (ChAS) and National Institute for Material Science, Japan (NIMS). ⇒ Risk Based inspection and Leak Before Break analysis along with Crack Growth Analysis for 20,000 ton double walled Refrigerated Ammonia Storage Tank and develop the modality of internal inspection. ⇒ Responsible for inspection, repair, investigation and failure analysis of Ruptured Boiler Secondary & Primary Superheaters tubes ⇒ Investigate for the root cause analysis of the Rupture tube of the Waste Heat Boiler of Ammonia Plant

Karnaphuli Fertilizer Company Ltd. (KAFCO) is the largest multinational ‘Joint Venture Company’ in Bangladesh which produces 1500 MTPD liquid Ammonia (currently 1625 MTPD) using TOPSOE process and 1725 MTPD granular Urea (currently 2070 MTPD Urea using 118% capacity) with STAMICARBON – HYDRO AGRI process. It is fully export oriented company setup to export granular Urea and liquid Ammonia in the international market.

DUTIES & RESPONSIBILITIES:



Supervise

inspection

engineers,

contractors.

Monitor

engineers

and

contractors work progress at field, suggest modification or corrective action for any field job and review engineers and contractors reports.

  

Organize routine, short shutdown, turn around inspection activities and analyse, reporting and documenting the results. Participating in daily morning technical meeting with operation personnel for the updating and follow-up of regular plant inspection and maintenance job. Capital and Revenue items Budget preparation, participating at the budget meeting for the approval of the proposed budget from management, raise Purchase Requisition using SAP, Technical Evaluation of bidders, draft checking of purchase orders created at technical ground and follow up the dispatch and shipment with procurement department.



Responsible for technical specification preparation, technical clarifications, technical and commercial evaluations, contract negotiations, contract award, monitoring of contract execution and acceptance of work. Prepare all the necessary procedures, guidelines, manuals, check lists and forms for inspection and maintenance support service jobs.



Predictive / Preventive maintenance support services and inspections of static equipments (Vessels, Heat exchangers, tanks, boilers, furnaces, towers, columns, filter bodies, Pressure Relief Valves, Safety valves, Rupture Disks) and pipelines (above ground and under ground), rotary equipment (pump, compressor, turbines) following the CMMS and RMS. Modify, improve and develop these maintenance management programs based on actual field condition and experience.

MANAGEMENT HIERARCHY: It is within the mid junior level range of management span. The rank of the level is designated by M6, while the total management span covers from M1 to M8. DUTIES & RESPONSIBILITIES:
Responsible for the routine and ad-hoc inspection activities of Ammonia, Urea and Utility plants, also for statutory inspection of government registered equipment.



Provide NDT Inspection Services available such as PT, MT, UT, RT (film interpretation), ET etc. as demand by the Plant during on stream and Shut Down periods. Analysis of different metallurgical or material failures and provide expert advice in need of replacement and rectification.

Visual Inspection of different equipment to ensure the integrity and keeping records as and when necessary.



Spot temperature monitoring of different high temperature zones such as Catalyst Tubes, Cold Collector & Waste Heat Loop of Reforming Section. Thermography imaging at critical high temperature zone such as Cold collector, Transfer line, 2RF, WHB, 1RF, NH3 Storage tank etc. and analyzing with the software for any hot spot or high / low temperature initiating point.



Corrosion Monitoring for piping & equipment, cladding & overlay welds using UT thickness measurement, visual and other specialized methods, corrosion coupons and probes etc. Inspection of confined spaces by video scope and fiber-scope to check the internals.

Cathodic Protection Monitoring of the under grounding Piping and diagnosis the problem after evaluating the routine check-up results. Noise level monitoring of plant and housing colony. Preparing Welding Procedure Specification (WPS) and Welding Procedure Qualification Test for modification and repair works. Hardness monitoring; pre-weld and post-weld hardness monitoring of weld and heat affected zone. Condition monitoring and pop test of the Safety valves, Safety Relief Valves as regular prescribed intervals and report on any prescribed repairs on corrosion, degradation, setting problems etc. Also Vacuum Breaker, Rupture Disks were visually inspected for any damage mechanism.



Witnessing the pressure test, pneumatic test of the pressure vessel after any alteration or repair (if required) and report on the inspection observation.

Coordinates with Maintenance and Production Department to report, monitor the problem/ trouble/ failure of any equipment which may lead to damage to the equipment.



To establish risk, likelihood and consequence profiles for each static item of ammonia, urea and utility plant and understand of degradation mechanisms (failure modes) applicable for each item of plant.



Ensuring metallurgical inspection activities/ condition monitoring/ remaining life assessment program which focuses on the degradation mechanism & establish schedule for inspection & condition monitoring tasks accordingly.

Carry out painting inspection and refractory inspection.

Ensure that all the repairs and modification on the static equipments are carried out as per the code / specification requirements. Ensure that all the modifications in the pipelines are performed by following line specification from the viewpoint of materials, welding, valves, painting, and insulation and pressure tests.



Assuring the mechanical integrity of equipment following the risk mitigation guidelines based on RBI Guideline and utilizing different NDT techniques (Visual Inspection, Thickness Measurements, Dye Penetrant Testing, Magnetic Particle testing, Radiography testing, Thermography Inspection, Boroscopic Inspection, Tube inspections using IRIS, ECT, RFT or MFL testing, Hardness Testing, Chemical analysis of metallic materials using metallurgist, Photography for inspection report purpose when necessary etc.).

Maintaining a well equipped metallurgical laboratory for Tensile, Bending testing, Destructive Sample testing (Macro and microscopy) along with micro-Vickers hardness testing of any degraded material (HIC, Creep, Fatigue, Embrittlement etc.)
